At the Ann Arbor pinball museum we have 400 game set up and restored. What we found is that a lot of them have broken plastics. over the last month we have gone through all our games and have remade any broken plastic. That involves scanning the original, correcting the artwork, and then re-printing them on a white vinyl material that is that applied to the back of Petg plastic.

Because we’ve done so many plastics, about 150 so far, we have a lot of files from the scans. They are all in Photoshop format. I am willing to share these. Well all except for the Gottlieb files, I can’t share those. But everything else we can pretty much share. Do not ask me to make plastics, I am not in the business of selling or making plastics for people. But I do have the files and I am willing to share them.

Note some of the files are corrective. That is in some cases we modify the plastics for better serviceability. That probably only happens in a few cases, but I thought I should add that.

If you were looking for particular file please just post what you’re looking for here, and your email address. do not email me. Just post here and when I get time to review this thread, I will send you an email for the plastic that you mentioned here, with the link for you to download.

Clearly I don’t have everything scanned. If you need some odd plastic for some weird game, there is a good chance that I can help. If you would like to see what games we have you can go to the VFWpinball.com website and look at the game list. If the game is there then there’s a good chance I have scanned at least one or some of the plastic for that particular game. If the game is not listed on our website, there is a 0% chance that I have done any scans, since I don’t have originals to deal with

Probably yes but why would you need this? Does it make your game look or play better??
I have a giant box key Fobs at the club. At one point we had them out for one of our shows. people could take whatever they wanted. You know how many people took them? Zero. I pretty much told me I have a box of worthless nothing

This is why I said check our game list. We do not have a stern sting ray, therefore I do not have any scans for any stern stingray plastics

Redid the plastic for Williams Pharoah. Here’s a picture of the two side-by-side. Can you tell which is original and which is my reproduction? Didn’t get the colors perfect but in context it looks pretty awesome

re-doing plastics is convoluted and frankly complicated. I'm not sure you guys would get much out of the whole process. There are some things you need to have to make good plastics. First is photoshop skills. you need to be decent at photoshop or the whole process comes to a stand still. You also need to be able to scan at 300 dpi. I am surprised at the number of people that no longer have scanners or printers. Having a color printer is good too. If at minimum to check your sizes/colors before you go "production" and actually make the plastic.

You also need some suitable plastic. PETG in 1/16" thickness is the product to use, as it's clear and flexible and easy to work with. It's also reasonably inexpensive. I get it in 4'x2' pieces (they can ship UPS) from this place:

I print in 24"x 24" sheets. using photoshop, i'll combine all my individual plastics into a single file that is 23.5" x 23.5". I located and rotate the individual layers (plastics) so i can get as many as possible on a single 24" by 24" print. This maximizes the usable space, and gives more plastics per sheet.

At this point i have a friend who owns a graphics shop print my file on clear vinyl. From photoshop, he reverse prints it (because the print goes on the back side of the PETG.) He uses a press to attach the vinyl to the PETG, thus eliminating air bubbles. Then a white layer of vinyl is put across the back, as a light mask. Then he gives me back the PETG sheet, all ready for cutting.

If you had a laser cutter, you could cut your plastics with that. You would need to set up a vector laser program to do the cutting. Since i don't have a laser, and frankly don't want to do vector graphics for one-off plastics (it would be different if you were printing 50 of each plastic), i cut the sheet using a bandsaw. First you rough cut the plastics. After that, i take them to the belt sander and smooth and make exact sizes of the plastics. Sometimes a dremel is used for tight radius cuts i can't do on the belt sander.

But wait, still not done. Now a sharp razor blade is used on the edges. This is called "scraping". This gives a smooth edge. Since i'm not using a laser (or stamping the plastics), this is an important step to make the plastics look original. After that is done, the holes are drilled for mounting the plastic.

All these steps take patience and practice. It's probably not something the average person will need or want to do. But with a collection of over 400 games, and a lot of them rare as hell, i really don't have much choice if you don't want broken plastics on your game.

I guess i could do a video about how we do plastics. but again, it would assume you have Photoshop, and have Photoshop skills. It's an expensive program! Frankly we use a really old version (v6), well before CSS version numbers. Because what we're doing with plastics isn't really that involved.

But after scanning at 300 dpi, you have to make sure the imported file keeps its size parameters. Otherwise you'll struggle with that! Also the scans are never clean. You need to "clean it up" in photoshop and do color correction and fix missing graphics, etc. Artistic liberties are sometimes taken for pieces that are missing!

Also i often modify the plastic too. A lot of plastics have thin areas that are prone to breakage. Perfect example is on F14 Tomcat, the top center plastic with the flasher domes. They ended up not using 2 flashers in that design, so i made those areas thicker. Still can use my version with 4 flashers, but it's just less prone to breakage because the areas are thicker. Another one i modified was on Creature. That cadillac plastic on the left... we modified that into two plastics, so it's less prone to breakage. and if it does break, we can easily replace it.

I should also mention that to complicate things even more, often there are pieces riveted to a broken plastic. Those have to be removed before scanning obviously. Then after the new plastics is made, re-rivet the piece(s) back in place. We have a rivet press so it's not a huge deal. But you would be surprised at the number of plastics that have flasher domes or little signs riveted to the main plastic. It's another level of complication...

I should point out that we are *not* making plastics for anyone but us. by copyright laws we can do this for our own games. to avoid any issues, we don't make plastics for others. Well, that's not entirely true. I mean "the law" is part of our club and he needed some plastics for his games, and i helped him out. New pinball magic stage doors, a couple meteor plastics (for a $400 meteor i hooked him up with), and those super thin right ramp Whirlwind plastic surrounds (which are always broken). But other than that, really have not done any plastics for others, because of the issues involved.

So how did we get here? i mean what was the push to make this all happen? Well, we're working on a custom game, and plastics had to be created for that. This is what pushed the entire process. After we experimented with a zillion different ideas on how to do plastics, we landed with this. We were quite happy with the results (coming up with something that was cost efficient and not overly complicated). Then we just went through all the 400 games at the museum, and figured out we had a crap load with broken plastics....

That is one more step in the process., getting clear edges. Actually any sort of clear plastic is a little more involved. It just depends how much clear. For example, redid the Bart Simpson have a cow Shooter Lane plastic. That’s got tons of clear. The vinyl guy had to create a white template from the original graphic, and use his vinyl cutter to make an exact outline of Bart Simpson and his balloon words. Then the white area is hand applied very carefully, in just the right spot, to give a solid results.

On EM games with the clear border around the edges, we hand cut the white area to remove it. Using a straight edge this actually goes pretty quickly. But somethings are just too involved, like the de Simpsons plastic I described above

Our club member, bandsaw Bob, has gotten really good at doing the clear edges and other clear areas by hand. He can do it really quickly

Here’s a picture of the 2‘ x 2‘ sheet that we just made. You can see about 5 of the plastics have the clear edge. Bandsaw Bob Will make quick work of it once we have them cut out and finish sanded

You could use poly carbonate a.k.a. Lexan. Personally I’m not. I have a petG in my shop for other reasons. Because I can also use it for vacuum forming. You can’t do that with Lexan. I’m pretty sure I’m not gonna be breaking any of these plastics anytime soon. At least not in my lifetime. For the limited amount these games will get used trust me, these Petg plastics aren’t going to break.

After a plastic is Photoshoped, sometimes we have to print it to check the fit. Here we are working on a torpedo alley and the plastic was printed on some card stock. we can see that we want to lengthen one of the corners to make it cover up a post top. Since the original plastic was shattered, it's hard to say how it looked originally. Some artistic liberties are taken here...

Here’s bandsaw Bob rough cutting the plastics on the bandsaw.

After the rough-cut, they go to the belt sander. Any straight edge that can be sanded on the belt sander is done to provide a flat even surface. The edge of the belt sander can be used for big radius’ too

For sharp corners will use a Dremel to get the tight radius sanded. Really tight corners are done with a razor blade.

Not shown.... Will use a razor blade to scrape the edges. This removes the chatter marks from the Dremel or the belt sander. It also gives the edges are much smoother and finished look

Here’s a finish plastic installed in the game and the original broken plastic as a comparison. This plastic has the clear edges (hard to see), which bandsaw bob hand cuts with a razor blade.
