Problem was if the ball does not hit the spinout advance switch from a weak plunge but enters the spinout bowl then drops to the kickback, the ball will sit until ball search. If it hits the spin out switch it works fine.
The plunger lane switch wireworm had broken off so I assumed that was the problem. Replaced that switch, tested all associated switch
edges and all good. But this did not fix the problem. Any hints? Thank you...

I would check switch #43, which is associated to that kickout.

So here's what happened. Switch 43 was good and always had been. It was never noticed that the solenoid would not "activate" until a plunge shot was not strong enough to close the advance bowl switch. Without hitting the advance switch, the ball would fall down the hole into the kickbig. But at this point, the kick solenoid would not fire until ball search. This was never noticed as even a light plunge would activate the advance switch in the bowl at least one step and usually any player would pull the plunger back all of the way. At that point the ball would drop through the center and after a very short pause the solenoid would fire without ball search. The switch may have been changed with the wrong one at some point as the bracket bumps up against the solenoid bracketed and needs a longer wire to reach back to where the ball would rest against the kickoff arm. What was happening is the ball would trip the switch but continue past the switch wire form and the switch would de activate.
Marco was out of the long "form it yourself" wire switch so I JB welded a wire to a shorter switch. Now it works as it should.

Interesting, as that's still a choice in the software to not activate that kickback when the switch is active just because it didn't "see" the advance switch first.

How fast does the ball eject from the kickback when you drop a ball in during game over? Just curious.
