I started this under the owners thread, but I will be posting the build of the wirefofms here. Quick summary is I have had enough pms asking me to do Star Wars that I bought the machine to do so.

I will have a plasma cutting table in a few weeks thanks to a friend buying a larger one. That will enable me to make alot more custom projects including Star Wars. I will be able to mass produce the steel ramps that are simuliar to the ones on the premiums. That is important because this machine has very long ramps and it is easier to transition the ramps to wireforms with them being made of steel for me. Its easier to cut and tig weld ramps over plastic.

I am starting with 18 gauge stainless steel plates. The thickness looks right to me, but I will know when I make the prototypes. The plates are not cheap! I will need to program cutter to get every inch out of the plates. I think I will make protos out of standard steel to get the shapes down first for mock ups.

And if there are other machines that are of interest to switch to wireforms please let me know. I am alwayz looking for more work.

Thanks. I am following Sterns long rail taking the support arm off the top and removing that arm. My mounting points are very worn down from putting over 140 rails on and off of them that some people are having issues with that arm and need to bend it. I just want it to be easier to install without issues and if the premiums lack that arm I think were ok as its anchored at sling.

Looking at the Star Wars Pro vs Premium I have always wondered if the factory Premium wireforms could be swapped directly to a Pro....they look awfully close!!

You would need the Stern metal ramps and they aint cheap!

And so begins the high tech computer assisted design process. (Lined paper, tape and a pencil). Computers are great, but I am old enough to enjoy the pencil route! Any funky rail ideas feel free to throw them out there. I am game for it. Making paper shapes to transfer to metal by the evolved magic marker to have the pieces (shapes) to weld together a ramp.

When I have it figured out we can exchange measurements and I can weld tabs anywhere for stuff to be installed for anything to be added. Just a warning I am Canadian and build everything using the metric system!

Crude. But I have the basic shapes figured out. I am going to buy some cheap plate steel for mock up. Stainless plate is too expensive to waste.

A suggestion would be to use wire form right out of the u turn as it would be easier to work into shape.

One of the reasons I was cool with a pro rather than a premium is because I liked the look of the stickers on the entry to the ramps on my comic art. I thought (still do) they tied in well to the playfield.

A suggestion then if I may. Can the wireforms exist for the exits (after the turns are made) of the ramps, to the ball returns?

Again, just a suggestion, I may be in the minority. (Actually I’d be curious if anyone would agree with my positive feelings towards the stickers)

They could, you would have to cut your plastic ramps to do so is the only issue. It can be done easily with a adapter. I made adapters for guardians of the galaxy sets I sold. I made wireforms for Iron man by cutting them in the same way, alot of people were not interested in destroying their ramps as I found out. If you want to cut yours I can make what you need and show you how to install them.

That paper is just a shadow of the existing ramp as a starting point, I do agree with you on that. I want the left and right ramps to have same lengths to rails visually. So until I do the left side I wiill go from there.

I am not sure, but going to try a variation of staggered rods simuliar to the artwork in return lanes. I think it might look interesting enough to try and see it if it works. I can try two variations. The first being the center rods being under the two rails centered as in picture and the other outer 2 up on the blocking walls. Or all three up top on rails. Might not work, but the only way to know is to try.

Thanks! I made a very quick test piece. I need to scale it down just a little, but I am going to try this. I think installed sanded and polished will sell the idea! Hard to see it with ramp back on. I will change the width of brackets and try and figure out the best visual lenghts of the 3 segments. But I hope you can see what I can in my head!

And I got the plasma cutter today and should have the cnc table by the weekend.

That is an awesome idea. Although the effect might come out better with regular solid rods and two colored powder coating. Would very likely also be cheaper. Talk to Robertstone0407 about it. He's a wizard.

Not a fan of powder coating. I prefer the steel look. I also like the visual of the staggered open rails. Technically it would use less rod and would not affect the material costs at all. I will make the two rails as designed and remove the ramps and you can see the look I am going for. That being said, I would make one piece rails for anyone that would want to do something different.

So fine by me, just threw in the idea. I own an LE, so look at my comment as creative input that you can use our not use.

Ideas are always good. Thanks for posting. As I said, if anyone wants a standard rail to do that idea they can let me know and I will make it one piece.

Sketched out spacing idea for the design. I will try this using 1,2 and 3 inch rods. Looks good on paper.

Is there a chop saw that cuts 1/8" steel? I find that grinding down all those cut points to a flat edge a total pain in the rump. I tried a cheap one from Harbor Freight that must have been meant for dowels. It hardly scratched the steel. There must be something out there that is not $$$$. Have you seen one?

I use a table mounted bolt cutter and then use a dremel with a medium stone to clean up cuts. I can be more precise with the cutter and its very easy as the handle is very long for leverage. Cutting wheels throw alot of sparks and you waste material just by the cut. Seems silly, but if your cutting hundreds of rods that material adds up. The stone flattens the cut point just fine.

I would need a jig for 1/8" rod but it could work.

Medium stone on a dremel - Check.

The dremel and stone is at home depot. The stone really works well. I clean up welds if needed with it as well.
The bolt cutter was from metal supply shop.
And harbor freight has these great little flat vises. I cut two plates and cut the spacing in them. Then I vice grip the rail in place and weld the spacers.

And I will have left side rail built tonight. Not cleaned up, but together as I want to see it.

I had not seen the bench type bolt cutter. I'm using one of the $25 hand ones from Home Depot and occasionally I don't hit the rod at the correct angle and end up "winging" it. The bench one looks a lot better. I see why you don't want to give it up in favor of a Chop-grinder. I have a flat vice for my press. I had not thought of using a second. Another good idea. Cudos on the loop bend. Very symmetric. Those are hard to do. I appreciate your advice. I'm planning on re-making the M shaped wireworm on Greek Gods before the next show. Its about 90% perfect but could be smoother to shoot.

Heres how I make the drop holes.
Center your drop hole point and mark a socket or die the size you want it to be in the center of it. Vise grip rod aligning marks.
Bend rod all the way around as shown. You need to draw a outline of desired drop hole and rail alignment to hole. Make marks on both sides of the loop. Its easier to flip it over when you make bend on other side. Hold wireform with welding pliers at the mark and bend away from hole to make shape shown in pictures.. do the same on opposite side. Make sure the rods are straight or close to straight and put them in a two hold jig. Use snap or hog ring pliers and expand the rails upward working into shape towards hole.

Making templete ramp pieces out of polycarbonate plastics. Trying to weld one together starting tonight. Going to be dumb and just go for it with stainless sheet.

Used rods clamped down as a guide. Cuts great. Picking table up tomorrow.

This is the figure out how ramp, so it will be better, but its going well.

Got to make rear mount to panel on ramp and bracket wireform, but this is a close example of what they will be. I still have to drill and cut the transition flap to playfield. And add mounts for the plastic cover over the u to keep ball in ramp, just like the plastic ones.

Drop holes: Ah, so one over bends them and then brings them back to a symmetric hoop. Nicely done. Thanks for the view of the ramp. Are you cutting the curves of your sheet metal with a jig saw? How do you get the weld burns out of the 90 degree interior corner? Dremel with polishing disk?

Cutting the metal with a plasma cutter. I bent rods and clamped them in place and ran the plasma torch head against them and it makes perfect cuts. I will have a computer controlled plasma cutting table tomorrow. I can program the design I make into the computer and it will cut the metal parts for the ramps for me. That will save me a ton of time. And they will all be the same. I am making the first set by hand so I can have the measurements for the computer. As far as clean up it is the same as the rods. Depending how heavy the burns are determines grit of sand paper. If its light I do 220 or 320 fine. If its deep, 180 followed up by 220 or 320 fine. Also the sanding foam blocks work very well. Sheets of sand paper just in your hand or fingers will clean up 90 percent of everything. After all the sanding they need to be cleaned and polished.
This is the table that you put a plasma cutter on to and a computer controls it. Looking forward to the possibilities of designs.

Got it and thanks for the interest. I have been tasked by a customer to make wireforms for data east time machine as his ramps are melted and the game is not playable. He could not find new ones, so he asked if I could help him out. So I will split some labor time between that and star wars. And I really need help as I am getting a Rush pro and that plastic ramp has to go! I have some drawings and ideas for Rush and I am dumb enough to try it. The plasma table is really going to expand my lunacy and attempts. As soon as i figure out how to program the table I will be banging out these sets.

Pictures of the customers machine I am guessing sunlight or some other heat source just killed these.
